Harmonic Distortion (THD)
IGBT inverter welders are non-linear loads generating 3rd, 5th, and 7th order harmonics. Generator must be specified with a short-circuit ratio ≥ 3 and AVR bandwidth sufficient to suppress voltage distortion. THD ≤ 5 % at rated load per IEC 61000-3-2.
Starting / Inrush Current
Transformer-type welders draw 3–4 × rated current at switch-on. Inverter-type draw lower inrush (~1.5×) but may cause AVR hunting. Generator transient voltage dip must remain < 15 % for < 1.5 s to maintain arc stability.
Duty Cycle & Thermal Rating
IS 2635 defines duty cycle at 10-minute base period. At 60 % DC, the welder draws rated current for 6 minutes, rests for 4. Generator thermal capacity must be sized for continuous equivalent load, not peak: Irms = Ipeak × √(DC).
Power Factor & AVR Response
Transformer welders operate at PF 0.55 – 0.70 lagging. Inverter welders correct to ~0.85–0.95. Generator AVR must respond within ≤ 300 ms to load step changes. Brushless self-excited alternators with digital AVR are preferred.
Parallel / Multi-Point Welding
For n simultaneous welding stations, apply a simultaneity factor k = 0.65 – 0.75. Total genset kVA = Σ(welderi kVA) × k × 1.25. Example: 4 × 300 A SMAW welders → 4 × 10 kVA × 0.70 × 1.25 = 35 kVA genset.
VRD — Voltage Reduction Device
Per IS 13203, VRD limits OCV to ≤ 35 V DC between weld cycles. When VRD is active, the welding circuit switches to low voltage instantly on arc break. Generator must support this rapid load switching without voltage hunting or AVR instability.
Altitude & Ambient Derating
Standard IS 4722 genset rating is at 1000 m ASL, 40 °C. Derate output by 1 % per 100 m above 1000 m and 3 % per 5 °C above 40 °C. At 45 °C ambient: effective output = rated kVA × 0.97 — recalculate required rating accordingly.
Voltage Regulation & Arc Stability
Arc voltage droop during welding directly degrades bead geometry. For SMAW, ± 5 % steady-state regulation is acceptable. For MIG/MAG and TIG, ± 2.5 % is mandatory. Upkar AVR-equipped gensets maintain ± 1 % under regulated load.

Installation & Safety
Installation Guidelines
- Install on a solid, level concrete foundation to reduce vibration
- Ensure proper airflow around the generator for adequate cooling
- Direct exhaust fumes safely away from buildings and working areas
- Have all electrical wiring carried out by qualified electricians
- Use clean diesel fuel and install fuel lines securely to prevent leaks
- Ensure proper earthing to protect against electrical hazards
- Maintain sufficient clearance space around the generator for servicing
Safety Guidelines
- Only trained personnel should operate or service the generator
- Keep flammable materials away and maintain fire extinguishers nearby
- Use hearing protection in high-noise environments
- Avoid contact with engine and exhaust components during or after operation
- Regularly inspect fuel lines, electrical connections, and cooling systems
- Always follow correct shutdown procedures before performing maintenance
